Applying Acrylic Coating to a Metal R-Panel Roof: Step-by-Step

Coating a metal R-panel roof with acrylic is a five-stage process: wash the roof, prime any rust, seal every fastener head, reinforce the panel laps, then spray two coats of acrylic at roughly 1.5 gallons per 100 square feet each. The coating itself is the fast part. The fasteners and seams are where the roof actually leaks, and they are where the job is won or lost.

Know Your Substrate

R-panel is an exposed-fastener profile, typically 36 inches of coverage with ribs about 1.25 inches tall, screwed directly through the panel face into purlins. That design creates thousands of penetrations per roof, each sealed by a rubber washer that dries out and splits years before the panel itself wears out. Add horizontal lap seams on longer slopes and galvanic wear at scratches and cut edges, and you have the standard R-panel failure map: leaks at fasteners, laps, and rust spots. A coating project is really a fastener-and-seam project with a weatherproof reflective membrane applied over the top.

Step 1: Inspect and Repair

  • Walk the roof and mark rusted-through panels, torn panels, and crushed ribs. Coatings bridge pinholes and seal seams; they do not replace missing steel. Swap out any panel with section loss.
  • Check every fastener. Tighten loose screws, and replace stripped, backed-out, or missing fasteners with larger-diameter screws fitted with new bonded washers.
  • Confirm the roof deck is dry and any interior leaks are traced to their actual entry point before coating begins.

Step 2: Wash the Roof

Pressure wash the entire surface to remove dirt, chalking paint oxidation, mildew, and any oils, working top down so debris flushes to the gutters. A cleaner or degreaser helps on chalky factory finishes; some manufacturers also require a rinse test or adhesion test patch on aged painted panels. Let the roof dry completely. Coating over dust or chalk is the number one cause of adhesion failure on metal.

Step 3: Prime the Rust

Spot-treat all surface rust with a rust-inhibitive metal primer recommended by your coating manufacturer. Published metal-roof specifications typically call for primer at 200 to 300 square feet per gallon per coat over rusted areas, with heavier scaling wire-brushed or power-tool cleaned first. Widespread rust may justify priming the entire roof. Skipping primer does not save money; rust keeps creeping under an unprimed coating and eventually pushes it off the panel.

Step 4: Treat Every Fastener Head

This is the tedious step and the most important one. Each screw head gets encapsulated with a butter-grade brush sealant, a thick acrylic or urethane mastic worked over the head and washer so it seals the head itself and the base where the screw meets the panel. On a typical warehouse this means thousands of dabs applied by hand or with a glove-and-bucket method. Crews that rush this step leave the roof with thousands of future leak points wearing a fresh white coat.

Step 5: Reinforce Seams and Penetrations

  • Horizontal laps and end laps: bridge with butyl-backed reinforcing tape pressed firmly with a seam roller, or with a three-course application of brush-grade mastic and polyester fabric.
  • Vertical rib seams: treat any laps that show movement, sealant failure, or daylight.
  • Penetrations, curbs, and flashings: three-course with mastic and fabric, extending several inches onto the field on all sides.
  • Gutters and edge metal: seal transitions where panels die into edge details.

Step 6: Apply the Base and Top Coats

With details cured, spray the field. A representative metal-roof specification, such as the GacoFlex A47 series application spec, calls for acrylic at an average of 1.5 gallons per 100 square feet per coat, producing about 24 wet mils, with a second coat at the same rate applied perpendicular to the first once the base coat has dried. Two coats at that rate finish near 20 dry mils on the flat, which supports typical 10-year metal restoration warranties; heavier builds extend the term.

Spray Technique on Ribbed Profiles

  • Spray in overlapping passes and cross-hatch the second coat at 90 degrees to the first to even out the film.
  • Ribs shadow the spray pattern. Angle passes to hit both sides of each rib, and back-roll where the fan cannot reach vertical rib faces, or you will end up with bare stripes along every rib.
  • Check film thickness constantly with a wet mil gauge, measuring on the flat pan between ribs, not on rib tops where coating sheds thin.
  • Watch wind: overspray on airless equipment drifts onto cars and neighboring property, so shield edges or switch to rolling when gusts pick up.

One budgeting note: coverage rates are quoted per square foot of flat plan area, but the ribs add real surface area, so ordering roughly 10 to 15 percent extra material over the flat-sheet calculation is standard practice on R-panel. Verify the allowance with your manufacturer rep.

Cure and Walk-Off

Keep traffic off the roof until the top coat cures, typically 24 to 48 hours in warm dry weather, and do not apply any coat when rain or heavy dew is expected before it can dry. Photograph the finished details for the warranty file.
